I picked up my '93 N/A MR2 back in November 2009. I actually traded the 5sgte stroker engine out of my Alltrac for it. Sold the Alltrac and started collecting parts to do a mild drag build on the MR2.

I didn't make a project thread until now because there really hasn't been much to post about. However, most of the parts have been acquired and the build is now beginning.

A2W Intercooler install (with A/C!!)


Removed all this junk and trashed it. New radiator, new condenser, etc going in!

Moved new radiator back as far as it would go while retaining the stock fans and shroud. Made new holes in the core support and drilled/tapped holes in the radiator tabs to secure it to the core support. Modified brand new condenser (ouch) to move it as far back as possible. Made new mounting brackets to hold it in its new position.

Mounted the pump where the washer fluid reservoir used to be. Gives me a perfect path to both the reservoir in the frunk and the heat exchanger.

Running two 3/4" hoses to the back without crimping them is a challenge.

Here are the FIC BlueMAX 2200cc injectors with adapters, without adapters, and your common cheez-it. It is amazing how small these injectors are considering how much fuel they can move.

Yeah, I've been looking at injectors lately (since my oldshool fatbody precisions have been acting up). The new small body injectors are crazy good; a lot more efficient/better spray patterns. Good stuff.

BTW, how are you shielding the hoses coming from the heat exchanger? In that pic they appear to be in danger of being annihilated by the turbo/downpipe :hehe:

They are actually on the cold side of the turbo and I am running a top mount manifold also, so it should be ok. I did already think about getting some of that fire sleeve to go on those hoses anyway.

Ran into a problem with the Crower rods. Have to send them back to Crower to have offset wrist pin bushings installed to lengthen the rod to the correct oem length. They were designed 0.025" too short and have since been redesigned by Crower. More waiting... :(

Tandem 3SGTE builds! (well mine is a 5SGTE). Both at a stand still. Mine is waiting on rods, and Tim's is waiting on oversize main bearings.

Here is a good example of why you should always thoroughly inspect your parts even if they come from a trusted vendor.

This is an ATS built 3sgte head with oversize valves. Notice where ATS deshrouded the area around the valves.

Now, here are pictures of an ATS head gasket, then an Apexi head gasket laid on the head. Notice the overlap with the ATS gasket on the ATS built head. ATS told me it was just fine... I think not.

Small update.. got my rods back from Crower today. Put the rods and pistons together.. will install the rings and put them in the block tomorrow.


Notice the offset wrist pin bushing they installed to correct the length.

A little more progress today. Filed and installed piston rings, dropped pistons/rods in the block, plastigauged rod bearings (everything checked out great).

Didn't make as much progress as I had wanted tonight. I had to drill about 11 holes in the deck of my block for water passages in order to use that gen3 Apexi head gasket. Got the head on and torqued down to 70 ft-lbs.

Made a little more progress tonight. Got the pumps bolted on and most of the timing components. I forgot to buy a timing gear, so Ben is bringing me a spare tomorrow. Sending my oil pan and valve cover out to RacerX to be modified for 12AN fittings for the new PCV setup, so those won't be installed for a few weeks probably. :(

Does that mean u are gonna use the 36-2 trigger wheel too???

Btw, what mods do you have to make to the oil pan for PCV???

It's actually a gen5 beams altezza pump. I am getting a 12an fitting welded on to run to the catch can that RacerX is making for me to help vent blow-by so I won't have any issues with the flow of oil draining to the block from the head.

I could run the beams 36-2 trigger setup but I already have the 60-2 setup from RacerX.

How are you solving the oil cooler issue with your 5S block? With the power levels you are running its going to be pretty important that you either run a gen 4 oil cooler, or run an external....

Also, do you have a gen 4 pan yet?

Well, by pretty much finished I mean that I am waiting to get my valve cover and oil pan back from RacerX, and sending my bypass pipes up your way to Josh on Monday for modification. Oh, and I still have no throttle body :( Looking for a 75mm Mustang TB.

I thought about it, but I drove my friend's MR2 with the Q45 throttle body and I didn't like how sensitive it was to light throttle input.

It is actually a Gates racing belt.

Power Enterprise belts are Gates belts IIRC.

I have a PE belt for mine. Also VIP, I left you a voicemail on the number I had for you. My VC isnt going to work. So, I hope youve since found one.

Its probably better this way anyway. Mine was already powdercoated. Would have taken more time to prep. Guy on mr2oc was offering a stupid good deal.

Glad its working out for you one way or another.

Did you cut the reliefs in your head so the Gen3 HL cams will run in there yourself? Or did it come cut that way from ATS? Either way, if you dont have the info directly, is there any way you can measure width, depth, and relative location for me, so I can have my machine shop cut those reliefs as well? I think I want to run those same cams. I have a pretty well ported Gen2 head I want to use.

ATS did not perform that service. I got the head from another vendor on mr2oc along with a set of new gsc gen3 268 cams. He modified the head himself (looked like a diy job) to use those cams but never ran them. My machine shop cleaned up the job that he did and made it look very nice. I'm not sure how I would be able to measure how deep the releifs are. You should be able to measure the cam lobes to get an idea of the width.

Changed gears and worked on some interior/electronics stuff today. Installed an Omori boost gauge and Zeitronix hacker/tweaker display (for wideband) inside the oem gauge cluster.

Awesome build!!! How did you notice the rods were .025" short? That's like the equivalent thickness of a few sheets of paper. Good catch on that.

Well there is a small update. I had RacerX make a catch can/breather box for me. It bolts into the old fuse box location in the engine bay. Has 3 12AN fittings. One for the oil pan and two for the valve cover.

After helping Tim build his engine and swap out his old engine from his MR2 at my place, then doing some maintenance on my Celica, finally got back to working on the MR2. It's been a while.

Got the engine off the stand and threw on the clutch and trans, then dropped it in the car.

I really like the color you have chosen for your intake manifold. A very "grown up" look if I do say so myself!

BTW, hows the wiring harness coming along? You know who to hit up if you need anything ;)

that racerx intake mani looks awesome any reason you went with the side feed and not the center feed? Where is your intercooler going? What clutch is that?

Because the sidefeed is better in every way shape and form. Not sure about his intercooler. Clutch is a clutchmasters twin disk. It means business.

I went with the side feed because it cleans up the engine bay and no piping over the engine. Intercooler is going in the front left corner of the bay. The clutch is a Clutchmasters FX700 twin disc.

Ran into another problem. I finally bought a throttle body. Decided to go with the RMR instead of one of the aftermarket mustang throttle bodies because the quality is much better on the RMR and it would have cost the same after having the mustant throttle body modified to work.

Anyway, I mounted up the throttle body on the intake manifold and everything was fine until I tried to open the throttle plate. Turns out the opening on my intake manifold is only big enough for a 75mm plate, so the throttle plate on the RMR throttle body hit the opening of the intake manifold. :(

Sent the manifold back to RacerX and waiting for him to weld the proper flange on there. Here's a pic of my fancy new throttle body.

Haven't done much work lately. Added a few new goodies. Sent the intake manifold back to racerX and had the revised plenum welded on along with a flange for the RMR throttle body. Installed a custom coolant overflow reservoir and modified coolant neck.

No real updates. Haven't had much spare time between my 6 classes and work because of holiday season. I have been getting everything together to make my engine harness and I now have all the materials I need. Can't wait to get started on it. I did pick up these awesome mil spec bulkhead connectors to use as a quick disconnect for the engine harness at the firewall.

Progress is slow. I have most of the plugs wired up and ran into the cabin. Going to mount the new ecu and fuse/relay box in the cabin instead of the trunk. It's all a big mess right now.

Might want to re-think that FF sensor location. Josh melted a wide-band plug that was located around that area due to heat from the manifold. Not sure how well that plastic body will tolerate heat...

I remember because it was my wideband... he had to buy me a new one. It was literally in exactly the same location it was maybe another inch closer to the heat shield. I think you will be surprised how much heat your new manifold will throw off.

IIRC the big nasties we dealt with on Josh's car were Manifold nuts coming off , Manifold cracking, Waste gate vibrating loose, and head studs constantly needing re-torquing... What kind of head studs are you using?

Just about done with the fuel lines. Just need to get something to mount the filter permanently.

I used silica fiber sleeving for hoses in hot areas. It will withstand 2300F continuously with 3000F intermittent. I used nomex sleeve which is abrassive resistant on the other stainless braided hoses so they won't wear through anything.

I did some work on the car tonight that was no fun at all. Removed the dash and all the HVAC components. What a mess. Because the car has been inside my shop which isn't insulated or climate controlled, it has developed a mold infestation (mostly on just the vinyl parts like the dash and door panels). So now I have the fun task of taking apart the whole interior and cleaning it with mold killer.

Just kidding, no partout! I've put countless hours into it lately and it just seems like I hardly get anywhere. On any given day, I go to class at 8am, work on the car after class before I go to work, then work on the car after I get off work until 12-2am. Trying to get it running so I can take it to the dragon meet.

All I have left to do before I can crank it up is get the wiring finished. After that I have to take it somewhere to get exhaust and intercooler piping made, then I'm good to go besides tuning.

Spent a HUGE amount of time pulling the dash and all the HVAC stuff out and cleaning it real good with a special mold/spore cleaner. Got everything clean and installed back. Also installed my new 93+ turbo cluster that I modified with the Omori boost gauge and zeitronix wideband display (behind the smoked glass).

What kind of sleeve are you using? It looks like nylon, but I've always been concerned that nylon would melt in the engine bay.

It's made of PET (PolyEthylene Terepthalate). It is good up to about 500F. Fine for the engine bay as long as it isn't laying next to the exhaust components.

I'm getting ready to buy some stuff to loom my harness. Im looking at getting some braided sleeving. What diameter loom did you get and how many feet? I would like to buy it all at once and not have the wrong size stuff.

1/8" for single wire, gets real tight with 2 wires.
1/4" for ~2-6 wires.
3/8" for ~6-12 wires
1/2" for up to 25 or so wires.
3/4" for more than that.

I only went up to 1/2", but I'm using 22awg silver teflon wire that is smaller than the OEM stuff, and I'm using waaay fewer wires than the OEM harness. It was getting REAL tight with the 1/2" and I had about 28 wires I think?

I would recommend getting about 8 feet of 1/4, 3/8, 1/2, 3/4 if you want to make sure you have enough without ordering more later. I had to stop and order more stuff like 4 times. I would also recommend getting the 3:1 heat shrink with the adhesive.

Not much progress. Had to send the cam trigger kit back to racerx fabrication because it leaks oil. Sent it back in June and I'm still waiting.

Since I've been waiting I have fixed the tach, setup the output trigger and relay for the radiator fans (thanks Ben), carpeted the wiring box cover, and worked on the paint.

I should be towing it to a shop for fabrication next week. Getting the intercooler piping and exhaust made. Ready for tuning after that.

Yeah, I already got that cam trigger shaft leak resolved. Had to wait over a month to get that back, but finally have it.

After I get the car back from fabrication, all I have to do is make the hoses for my catch can and get the a2w setup filled up with water and I'm ready to tune.

When I get a decent street tune I will make a dyno appointment for final tuning.

Forgot to come over here and update this. I've been battling issues that keep popping up, still haven't had it tuned on the dyno.

I ran into 3 really big issues that had the possibility to blow the engine.

1) I had a bad 5 bar map sensor that only read up to 1psi. This caused the fuel map to read from the 1psi load cells while I was making MUCH more boost.

2) My exhaust manifold has a very poor design for the wastegate runner which is causing SEVERE overboost. With the boost controller hooked up, it spiked up to 30psi when I was at less than half throttle and 4500rpm. I removed the boost controller completely and was still making 25psi and climbing on an 18psi spring. I changed the spring to a 12psi spring and it's making 21psi and climbing.

3) Lots of fuel issues. First had a hose inside the tank break from too much tension on it. Pulled the tank and fixed that, then I started having fuel leaks from the top of the tank. Pulled the tank a couple more times to finally fix that. Now I am losing fuel pressure under boost. It rises normally until around 10psi manifold pressure (53psi fuel pressure), then the pressure begins dropping pretty fast. Replaced the FPR, installed high flow fuel filter, checked for kinks in the line, and still having issues.

More updates, no good news yet.

Problem 1 (wastegate): I installed a 12psi spring in the wastegate and the boost is still uncontrollable even with no boost controller installed. I stopped the pull at 21psi and it was still making more boost. I'm 99% sure the problem is the wastegate runner design on the manifold. There really isn't a way to route the wastegate runner properly on my setup like it needs to be and I can't fit two wastegates, so the plan is to go with either Tial 60mm or Precision 66mm wastegate and modify the manifold with a much larger wastegate runner that has a 90 degree bend, instead of the small 180 degree bend it has now. I am thinking of doing something similar to this:

Problem 2 (Fuel Pressure): I have reached my breaking point with the dual walbro setup. I checked for kinked hoses, installed a new FPR, new filter, and still have the issue. I think the problem would be solved by modifying the pressure relief valves like the DSM/Evo guys do, but since I am dropping the tank again it is going to be the last time. I already bought a new Magnafuel MP-4303 fuel pump and I am going to get a sump welded to the bottom of the tank and run everything external. No more messing with the tank for me. It is going to cost quite a bit more than the walbro setup, but I'm tired of dropping the tank. Install coming soon...

About your wg issue. You've competely eliminated the boost controller? I read a really good article on WG positioning by Turbosmart. What they were saying is the optimal positioning for a WG is at the collection point and a 45 degree angle opposite the flow of exhaust gas...so in your case, down. I don't know if that's any help or if you're interested in my input. I have the KO setup which is similar to what Turbosmart has said and I have no issue with creep or overboost so far (after i replaced a shitty MBC)

Yep, looks like yours is set up so that there's not very good flow to the wastegate, which I reck'n would cause it to not be able to "steal" enough flow away from the turbo when it opens.

yeah, so you should change that. Maybe a straight angle instead of all that extra bendyness in the piping for the exhaust gas to lose energy before it gets to the valve in the WG. Did you have a plan for a new WG location?

It looks like your WG is currently set up like the top left picture, which would make it hard for the WG to get much pressure fed to it unless the turbo is really restrictive.

Tank is now modified with a sump on the bottom under the stock baffle inside the tank. Manifold is at the fabricator and will be done next week.

Additional wastegate runner added to the manifold. There wasn't much room for any other options, so my fingers are crossed that this helps!

More bad news!

I took the oil pan off to fix a small oil leak and decided to pop the bearing caps off to check them while I was in there. Some minor scoring on all the bearings, and major wear on the #4 rod bearing. I never heard any knock and the bearing wasn't spun, so I guess it's a good thing I caught it this early. I always had great oil pressure, but I did have a hard time getting the pump to prime before I fired the engine for the first time.

Pulled the engine back out over the weekend and got the block and head separated. Good news is there is no detonation damage from the combination of the fuel pressure problem and the overboosting. There does seem to be some scoring on the oil pump, but I'm not sure if it is damaged enough to replace. It's an Altezza gen5 3sge black top Beams pump. Any thoughts?

Looks fine to me. Looks about the same as my present 22re pump. Sucks about the bearings though, what did the machine shop say?

Good news from the machine shop. No real damage done, just needs a polishing and new bearings. They said the bearing wear was caused by debris in the oil. Time to get a new oil cooler and clean out everything really good. Ready to get this project going again!

The new transmission is pretty much finished. Just have to put the case together and get 5th gear on.

I replaced 1st, 2nd, 3rd, and 4th gears, reverse gear/sleeve, another sleeve, shift hub, all the synchros, and installed billet shift forks.

FINALLY got my engine back from the machine shop last week. Only took 5 months.... Time to get things rolling again.



It seems I was sent the wrong oil pump gasket for my black top beams Altezza pump, so I'm waiting on one to come from Japan. While I've been waiting on that, I got the rotating assembly put together and the head bolted to the block and the new cam trigger setup installed. I sold my RacerX cam and crank trigger kit and decided to go with a gen4 style setup. Finally get to plug that distributor hole!

Oh, I forgot to post the new fuel system setup. Sumped the tank and I am running an external magnafuel pump. Moved all the fuel system components to the opposite side of the engine bay.

Defective Ferrea intake valves started to wear against the valve seats causing my valve lash to completely close up.

No turning back now. Pulled the head, new valves and head gasket on the way.

Suppose I will finally make an update. Got it back up and running. Just got it back from the dyno. Didn't quite finish tuning because it started spinning on the rollers due to the car squatting and tires hitting fenders.

Final pull. Boost peaked at 32psi then fluctuated down to 27psi and back up to 30psi. Tuner was still dialing in the boost control. Tire spin as you can see.
