View Full Version : The Gen 3.5 Swap

Hey guys, I have to apologize for not getting the details of this build up on celicatech. I have been working on this build for about the last 5 months now, and while I have posted to other sites. I really should have also been putting it up here... Enjoy :)

I have a red 1991 alltrac that Ive had for about 4 years now. Ive broken two motors, mostly due to lack of experience, and patience. After spinning a bunch of bearings, lots of reading, and learning how to properly build and engine. I have decided to properly build a motor without cutting any corners. Which as most of you know means $$$

My initial setup will start with the gen IV bottom end. For those of you who are unfamiliar with the 4th gen block, It has a reinforced water pump area, and a better alloy composition. The general consensus with the 3sgte community is that the gen 2 block is good to about 800whp. After that its a huge gamble on whether it cracks at the waterpump or between the no.2 and no.3 cylinder. Im hoping in the future that I can break this barrier, but that is several years off...

My final goals are to get 500awhp on e85. The rest of the details can be found later on in the build :)

First I thought I would share with all of you some of the specific differences between the gen 4 and gen 2 block. Next week the gen 4 block will be going to the machine shop to get a makeover and some new holes :)

The oil cooler location is significantly different, these next two pictures show quite a few differences. The oil cooler mounting holes are only on the genII block. If you look to the right of the oil cooler location, you will notice that there is a coolant nipple on the gen 4 block, and the genII doesnt... Also if you look really really closely you will see that the gen 4 block has threads the whole way down the center hole of the oil cooler location. but the genII block is bored smooth in the hole.

OK so here is the Gen IV block freshly modified to accept the Gen III oil cooler as well as my 86.5mm wisecos, o and i put fresh coat of paint on it!!!

My next step is to balance the rotating assembly. Ive decided on going back to a stock flywheel as my previous lightened flywheel made driveability a pain in the butt (remember, my car is way heavier than most of you MR2 guys')

For all of you guys who are wondering about crankshaft and rotating mass balancing. Its not all about just making sure that each component is the same weight. For example, your rods have an odd center of mass, which means that even though they may have the same weight, its possible they have different centers of mass. Proper balancing puts the rods on a jig that can measure the heavy end, and the light end separately. Then each of the pistons are balanced by making sure they are the same weight. Usually if you purchase aftermarket pistons, then they come prebalanced.

Then after precisely balancing the components, and recording their masses and including the masses of all of the small parts too like wrist pins, rings, and rod bearings. A bob-weight is built and installed on the crankshaft. For a complete balance, the whole rotating assembly is assembled. With the bob weights taking place for the rods, rod bearings, wrist pin, c clips, piston, and rings. The whole assembly usually includes the flywheel and bolts, and the crank pulley.

Some of you at this point are probably wondering, why balance the whole rotating assy if most modern 4 cyl motors are internally balanced? well... frankly its my anal retentiveness I dont like the idea of my flywheel or crank pulley potentially throwing the rest of my system out of whack. Especially since all of my parts arent from the same motor. My flywheel was a freebie , and my crank pulley was bought off another member. As was my crankshaft...

For those of you looking to balance your crank, ask around and see if anybody locally has an electronic balancer. These things are like finding someone with a mandrel tubing bender... they arent that common and they cost several hundred thousand million billion dollars or something.

I had to drill a hole here, because the Beams Oil pan doesnt have a turbo drain, but the casting in the pan has the spot here to be machined. Im thinking about just tapping the hole and installing an an fitting.

Ok so J's Garage in Japan just blew my mind... They shipped me a package on wednesday... Here it is today... The physics involved is a bit mind boggling, I was expecting them some time next week... Those crazy Japanese must have invented teleportation or something...

I'm gonna take my block to josh next Wednesday and hes going to tig on a larger fitting. The pictures will sort of explain things...

First I cut the end off of a set of gen 4 hardlines that were both damaged, and unusable by me. The end outlet just so happens to be the same OD as the gen 3 HFHOE outlet! This would be great for those potentially doing the gen 3 oil cooling system on their gen 4 blocks since you cant really use the gen 4 hardlines anyways with this setup. That and gen 3 parts like HFHOE and HFH are much easier to source.

For those of you wondering why in the heck is he going through this much pain to make a gen 4 block work. Its primarily because I like the strength of the gen 4 block and oil pan, but i prefer the availability of parts, and the a2w intercooler in the gen 3. I also like the stock crank angle sensor available with the gen 4. I think its hokey looking if I can see a toothed gear on the outside of your motor.





I secretly want to learn how to cast aluminum just like Mandalay...

My solution for keeping the block clean :) Its a bit hard to see cuz of the picture, but I saran wrapped the whole thing :D it works great, it keeps everything out of it. For safe measure though I also usually cover it with a trash bag...

Some tool tips :)

I really hate these kind of ring compressors... they are a pain in the ass, and 90% of the time one of the f'ing rings pop out between the block and the tool and you have to start all over again...

So here is a piston ring filer... If anyone wants me to show how its done, ill be more than happy... It sux and In my case all of my bottom rings were perfect, but all of my top rings needed to have approximately .004in of material removed from each of them. It too will also be for sale since Im pretty sure Itll be a really long time before I gap another set of rings. For 86.5mm wisecos the calculations for the ring gap came out to be something like .019in for the bottom ring, and .017in for the top... I rounded to .020 for the bottom, and then .018 on the top. Mostly because I couldnt find a feeler gauge that had odd numbered increments.

I know i didnt get enough wire, and im sort of dreading rebuilding my harness. The Body harness wiring will remain untouched, and will simply be getting a new covering. But all of the ECU wiring will be getting replaced with the tefzel, and then spliced into the proEFI's short flying lead harness... The VR crank sensor will also be getting its own dedicated shielded wire...

Here is my clutch. I am going to reuse my old one. Its only got like 3k miles on it, and I never really raced it. Its an ACT extreme pressure plate with the sprung 6 puck clutch. I think its rated to something like 500 ft/lbs...

So since the engine itself is waiting on stuff to get done at the powder coaters, i figured id tackle something ive sort of been dreading... rebuilding my wiring harness. I have bough a significant amount of the wiring I need to do the job. But tonight I decided on building up the jig for actually putting it all together.

The goal is to retain the majority of the body harness wiring (The stuff that doesnt plug back into the ECU)

The stuff that does plug into the ECU, will be getting all new wiring, plus there are a few things that will be getting added to the system like a wideband UEGO, and COPs. A large amount of things will be getting gutted, like the EGR, AFM and TVIS wiring. And a large amount of things that will be getting reassigned new jobs like the Turbo Pressure sensor wiring area will be the new MAP sensor, and the CSI area will be the new IAT sensor.

Heres the progress so far (red is stuff thats getting nix'd) I attempted to use a spray can and stencil to outline some of the stuff... but the sharpie still proved to be better... w/e its not meant to be pretty, and will only be used for the harness rebuild...

roughed up a design for a box to hold my coils. Im not 100% sure on their placement yet, and really I would love to stick them under the exhaust manifold, but im just not sure there would be enough room. For now this design is so I can stick them on the top of the transmission mount area...

This thread is making me drool for more. The amount of work and money you are putting into this thing is unbelievable. Those powder coated parts are freaking amazing. I can't wait to see the rest.

If you guys havent heard of J&S you really should check them out. They really are the best out there for individual cylinder knock control. I chose the interceptor model for its ability to advance or retard smart coils.

I was able to finish the in-cabin wiring for the body harness wires thanks to the deutsch connectors and crimper that arrived the other day.

Then I installed the heatshrink (this is how the WHOLE harness is going to look) and installed each of the flanged bulkhead connectors. I color coordinated them so that I wont confuse which one plugs into where...

Ive been wracking my brain on the harness. I think I have a clever solution for a wire tuck... but I think the details will be kept under wraps for now.

As for the turbo, as you can see it came in the other day and Its mocked up for now :)

I have made my final decision on my EMS... And im going with a Haltech PS1000. The support group is huge, I have an MR2 friend who is local and he is running one so for sake of easyness Ill be copying alot of his stuff :) There are lots of other reasons for why I have up and decided to switch, mostly because I found out that the Haltech has the capability to do flex fuel...

Got one of these a few weeks ago, it fits in very nicely! Cant wait to see how well this thing stacks up againts other IATs. Apparently this one is the best... But my favorite part about it is that it fits in the stock IAT location!

what are you using for the head, I've skimmed through your thread and I only see mentions of the 4th gen block. Are you also using the 4th gen head with individual coils?

Im using a gen 3 head, notice the manifold and valve cover :)

Im not using OEM coils. I decided on GMC LQ9 Truck coils. They are an OEM e85 coil with a hotter and more powerful spark than even the ls1 and ls2 coils. They peak at 120mA at 5ms of dwell... try that with your silly 1zz COP's...

Its easier to make a bunch of em at once, so when I do, Ill be selling em. And I know lots of you will be wanting them. My hint is that it solves a very bothersome problem for a very common modification. This one is just the prototype, and its not soldered up yet, but the actual will look much prettier :)

Ok, so vip09 guessed that circuit correctly. He is getting a free one :)

Its a PWM output for controlling LED dimming. I plan on converting all my gauge cluster lights to LED, and that little guy will send pulsewidths to the LEDs, kind of like fuel injectors :)

So I have been contemplating what to do with my transmission for a long time, and now that my clutch has come in the mail, its about that time to start on the trans...

I bought a sand blaster to clean up the tranny and prep it for paint. For those of you considering going this route, I highly suggest getting a line dryer installed on your compressor... I turned my first batch of sand into mud...

Looks good! I can't find that piece on the gen3/4 oil pan for the turbo oil drain anywhere. I"ve bought a gen3 oil pan setup and also a gen4 oil pan setup, neither came with the drain piece. :(

You attach a check valve to it, it creates a vacuum, and sucks any crank case gasses through your exhaust instead of through your intake. The wastegate is separate, and has its own screamer pipe, its just not attached in the picture.

Also bought my ems. It should be in in a few weeks. Went with a vipec v-44 :) It has native flex fuel support already, and my build is getting close to being up and running and i didnt feel like waiting around on haltech... Josh at CRW hooked me up!

You can get POR-15 for many different applications. Check out their catalog, it's pretty neat.

Here is a small update on the harness... I have removed the three bulky deutsch connectors on the body harness and opted for a single connector. As of now, I am pretty much finished with the wiring inside the firewall... Here are some pretty pictures of the new connector next to the Engine harness connector.

Last night I bought me a stripe off wheel at the local auto parts store. Initially I had planned on just spending the time removing all the foam tape left over by the badging and side paneling on the car. But that would have sucked, I'm really really happy with the results from the stripe off wheel, I highly recommend it to anyone looking to replace their badging or when painting their car. You can clearly see in the door picture how different the colors are from being faded in the sun.

The gen 4 lower timing belt cover has this nice big gap in it, and Im super paranoid about having a rock bump up and getting stuck in the timing belt and fucking stuff up seeing as my motor is now an interference engine...

From right to left, we have an MR2 BEAMS 3sge mount, a gen 2 3sgte mount, and a 6th gen BEAMS mount.

Im also going to be completely customizing the fuse box and engine bay wiring. I snagged this one out of a cadillac because of GM's modular design and availability of terminals. It also uses a plethora of micro relays, micro and maxi fuses. Instead of only 6 relays from the factory fuse box, I now have the capability of running up to 12 relays, 24 mini fuses, and 7 maxi fuses!!!

So Chow you talked about that gap in the timing belt cover. Why not fab up a piece of sheet metal formed to the shape of the hole with basically two washers welded to it to sandwich under the two mount bolts?

^because i dont want it to look shitty, and I dont trust that I can get as nice of a seal as the factory parts do... Honesly, i think I may just melt up some aluminum, pour it into the old hole on the mount after I clean it up some, then re-tap... Its not like it has to be a super flawless casting or anything...

Im considering getting a set of used Scion tC wheels on the cheap. They fit, and they look pretty nice IMO. But there are a few being sold locally, one of them is powdercoated black, and I honestly think they could wind up looking pretty good. Im just now figuring out manual mode on my camera... the Auto Feature sucks for the most part for taking pics in the garage... Hopefully the pictures slowly get better...

At any rate, tomorrow I need to make a pick n pull run for extra bolts and random things, then ill be dropping and sandblasting the rear crossmember/diff mount/ suspension arms and painting them... Then its onto reinstalling brake lines, master cyl, clutch master cyl, ps lines, and A/C lines. Hopefully I can get this all done tomorrow...

Subframe and other bits are back from powdercoaters. Ive since pressed in most of the bushings. I am still waiting on the main and rear diff mounts to come in the mail... so no install until they get here. Also have to go buy spherical bushings for my rear spindles.

They can be either, im still debating on what would be the best way... Im thinking hardlines because they would be cheaper. But teflon A/N lines would be really easy too, and they would look super race-car.

That is the stock gen 4 location, which is essentially the same as the gen 3. My whole bottom end (minus pistons and rods) is gen 4 hence the name of the build being the gen 3.5 swap.

Bits are slowly migrating their way back onto the car. Its quite a nice feeling when your build goes from "tearing bits off" to "buying more bits" to "reinstalling all the bits."

So far I have reinstalled the Brake booster, and a few grommets on the firewall for the heater core, and A/C drain hose.

I'm running into a bit of a conundrum with the A/C high and low pressure lines that snake along the right strut brace. I initially wanted to replace them with braided stainless hose, but It turns out its pretty much impossible finding the appropriate fitting for the lines coming out of the firewall. And frankly I don't feel like hacking up the line and welding on fittings... If some day in the future I decide on doing that, It really would not be that difficult of a modification to make after everything is up and running anyways. I tested it out, and it seems that it will still work nicely with my fuse-box relocation, and potentially give me some backbone for me to run the wiring harness underneath. (crappy cell-phone pic below)

I did however happen onto some luck with my power steering reservoir. An error with my Japanese parts importer left me with a brand new power steering reservoir out of a Toyota Previa Van (for free!!!). The reservoir is slightly larger, and the output hose direction is different, which allows me to relocate the PS reservoir to where the A/C idle-up VSV is normally located behind the Right side strut tower, which is where they should have put the damn thing from the get go.

Been fighting with Toyota on stupid rubber grommets for plugging up holes in subframe... Its taken them two and a half weeks to get this right... They came in today, and im picking them up in the morning. Subframe goes in late tomorrow night.

On a sidebar, Installed the spherical bushings into the rear spindles yesterday. Freezing the bushing and heating the spindle with a torch was the best idea ever, worked like a charm...

Subframe is in, installed a new hood latch cable, cleaned up the e-brake cables, reinstalled a few bits on the fire-wall, bought a whiteline rear sway bar, a new A/C condenser, and my new coils (yes 4 of them) came in (pictured below)

Rear end is about complete, two of the spherical bushings when I was freezing/heating them in didn't go in all the way, so I'm searching for an appropriate sized press to finish putting them in before I can finish. Anyone got any good ideas? I really don't wanna dig through Toyota SPX to spend $150 for a stupid spherical bushing press...

Initially like 400-500 but within 2 years I plan on upgrading turbos and shooting for 700+. Basically everything aside from manifolds, turbo, and intercooler are beefed up to handle that kind of power currently.

Got lots more done last night, got me a whole two hours of sleep last night :/

Anyways, heres the list, pics up tonight:
-Brake lines installed (Non-ABS)
-Front A-Arms and spindles removed for powdercoating
-Fabricated brackets for A2W heat exchanger, and installed H/E.
-A2W coolant pump installed

The coolant pump location has been flummoxing me for quite some time. The problem is that the Johnson CM90 is massive... Turns out it fits nicely bolted to the corner of the CS front bumper support and it is easily accessible.

That all said, plans are to have the motor dropped in by Friday next week :)
